Manufacturers generally do an acceptable job of designing systems to remove exhaust gases from an engine, treat those gases to clean them up and expel them from the tailpipe. However, the automotive aftermarket offers a wide variety of replacement options for increases in horsepower, torque, fuel economy and sound. Aftermarket exhaust efficacy depends on how it's designed and how restrictive the stock system was.
Sizing
Manufacturers typically design exhaust systems to a dollar figure and ease of manufacture. Consider this: a 1.5-inch diameter tube has an outer circumference of 9.42 inches. A slightly larger 2-inch tube measures 12.56 inches around, for a difference of 25 percent. That means the exhaust tubing, mufflers, resonators and catalytic converters will cost 25 percent more to manufacture. That's no insignificant amount when you consider that even a small converter contains around $200 in precious metals such as palladium and rhodium. An aftermarket exhaust system can be as large in diameter as the owner can afford.
Manufacture
There are two ways to bend pipe: traditional "crimp bending" and "mandrel bending." Crimp bending is cheaper and easier, but causes the inside diameter of the bend to crinkle up and inhibit flow. Mandrel bending utilizes a kind of flexible anvil (a mandrel) inside the tube that prevents metal wrinkling. Mandrel bent tubes can flow significantly better than crimp-bent tube, especially if the exhaust system is fairly small and contains a lot of curves.
Sound
With few exceptions, factory exhaust systems are built to be as quiet as possible without restricting flow. Generally speaking, the loudest part of an exhaust system's note is the high-frequency range, which is usually considered irritating and harsh. In order to dampen the high frequency sound, manufacturers also must eliminate the engine's more pleasing baritone notes. Aftermarket systems emphasize the low note for a growling idle and full-throttle note, generally at the expense of more high-frequency buzz.
Materials
Factory exhaust systems are mostly made of mild steel tubing, aluminized (chemically coated) steel tubing or stainless steel for some heavy-duty applications. Of the three, stainless steel is by far the heaviest, but it does hold a chrome-like shine when polished. Aftermarket exhausts can be made of any of these (as well as galvanized steel), but some high-end systems are composed of a lightweight titanium alloy.
Options
Many factory exhaust systems come with resonators, which are like small pre-mufflers that help make the exhaust note deeper. A cherry-bomb-style straight-through muffler installed in an aftermarket system will accomplish essentially the same task. One benefit to installing an aftermarket exhaust system is that you can choose to utilize thicker-wall tubing, which decrease pipe vibration and (subsequently) that migraine inducing "drone." This can be a serious problem for lightweight titanium systems, especially when used behind typically buzzy four and six cylinder engines.

Cat-back (a.k.a. "catalytic converter back") exhaust systems are a popular add-on for enthusiasts seeking an increase in horsepower, fuel economy and torque. Additionally, these systems can add personality to any car by making the exhaust note deeper, louder and overall more aggressive. The fact that cat-back exhaust systems do not affect emissions in any way has made them a universally accepted mod in every state in the union.
Definition
An exhaust system has between five and eight basic parts, depending on the car. The system starts at the exhaust manifold(s) or header(s), which combine the exhaust output of the individual cylinders into one port (called a "collector"). The collector can connect to a mid-pipe (which links the manifold and converter) or can feed directly into the converter itself. Everything after that is the cat-back portion, which includes the crossover (on dual-exhaust, V-configured engines), the main tube section and the muffler(s). Some exhaust systems use one or more small intermediary mufflers (called "resonators") in the main pipe to deepen and smooth the exhaust note.
Power Benefits
When it comes to the cat-back, most original equipment manufacturers (OEMs) put far more emphasis on noise level and production cost than engine note and performance. The original pipes (especially on older cars) are often too small to allow exhaust to flow as freely as it could, and stock mufflers can be a significant impediment to exhaust flow. Almost any cat-back system will enhance power, torque over a stock system. These benefits can range from 1 to 2 horsepower on four cylinders to 30 to 40 on large engines with restrictive exhausts.
Fuel Economy
With all the emphasis manufacturers place on fuel economy, it might seem surprising that they don't just install larger exhaust systems in the first place. Cat-back systems help the engine to run more efficiently, which is always good for at least a small boost in fuel economy. Turbodiesel engines generally stand to gain the most; 10 percent improvements in fuel efficiency are not unheard of when used with a freer-flowing air filter.
Design
Aftermarket cat-back systems are generally made of large and free-flowing "mandrel bent" tubing, which doesn't have the flow-inhibiting kinks that most stock systems do. Many dual exhaust systems incorporate an X-pipe crossover to balance exhaust flow for increased horsepower and a smoother-sounding exhaust note. You have a choice of higher flowing fiberglass or steel-packed mufflers (such as those that originally came in the car) or "chambered" mufflers that often yield a quieter and lower exhaust note.
Sound
Although you might be tempted to buy the thinnest and lightest exhaust system on the market, you'll probably regret it. Engines (particularly small ones) produce a whole spectrum of high-frequency sound, which vibrates the system and causes it to act like a giant speaker. This "drone" sounds bad and is certain to drive you insane with migraines. Thicker, larger diameter pipes will contain the exhaust's high frequency sound and promote propagation of more pleasing low-frequency soundwaves.

If you do overfill the system, the extra liquid gets hot, expands, and flows out of the overflow pipe. Because coolant is toxic, it can harm animals, who love its sweet taste (see "Keeping coolant out of the mouths of babes and small animals" later in this chapter). If you don't have coolant on hand and you just need to add a little liquid, plain old tap water will do. But try to maintain a good coolant level by adding a sim­ilar amount of straight coolant the next time you add liquid to the system. Several types of coolant are on the market. If your vehicle has an aluminum engine, make sure that the coolant container specifies that it's safe for alu­ minum engines. If you have extended-life coolant in the system, only add extended-life coolant to it. Checking and adding liquid to a coolant recovery system If your vehicle lacks a coolant recovery system, installing one is a good idea (see the sidebar "Installing a coolant recovery kit" later in this chapter). Until then, skip this section and follow the instructions in the section "Checking and adding liquid to a radiator." Most vehicles have a coolant recovery system that makes opening the radiator unnecessary. Figure 14-2 shows you what a coolant recovery system looks like. Most cooling systems with coolant recovery systems are considered "sealed" because the safety pressure cap is on the recovery reservoir rather than on the radiator.
